I have deflated it and push and hold the bead down and in across from where the bead wasn't seating up as you reinflate.

Both my 2 1976 RD400s have a serial number 1A1-00****   

Looks like maybe the ports could have been chamfered a bit more but I would worry about that little bit of scuffing.

Square shaped cutout goes on top (where the roll pin hole is), diagonal cutout on bottom. 

I notice when I wheel my bike out of the garage and jostle the gas in the tank you can hear it gets pressurized and vents out the cap. Once my cap vent was completely plugged, I think when I replaced the rubber gasket, and the bike shut off after a quick warm up and within the first mile riding.

When I worked in a machine shop in the 70's most of the US built car engines had the press in pins. I always thought it was a way of ruling out circlip failure disasters and one less wear spot to cause more slop in the rod to piston fit that could cause noise.

Something with the air filter/air box come apart??

Set piston at 1.8 and take a marking pen and make a mark anywhere on the rotor and then another mark on the backing plate that line up with each other. When the marks line up piston is at 1.8. Start and check if they line up using a timing light. If not, and you have to adjust the backing plate, you will have to redo the marks because you will be moving the backing plate and the original marks won't be at 1.8 anymore when they lined up.

My '84, that I think is all original, has some sort of blank out plug in there.

I used to do work for a Goodyear Tire distribution center and they wouldn't send out any tires that were over 3 years old to the Goodyear Tire stores. They would destroy them. That said I took my SV650 to a track day a couple summers ago with Michelin Pilot 2CT tires that were 8 years old and was a bit nervous. Took it easy for a while and then rode them so the rear was going all the over to the edge and didn't notice any problems at all. Granted, I was being real smooth and not powering out of the turns like a maniac. There's no way I want to fall off a bike in my 60's.

I give it to the local repair garage who uses it in his waste oil furnace for heat.

Looking at the wiring diagram, you are right. The wire colors are correct for side stand control unit and flasher cancelling unit.
