Title: RD Monoshock ninja susp. swap
Post by: RustyRD on December 15, 2019, 10:01:56 AM
Hello, new to the forum, however not new to RDs. Here is my project with suspension swap underway.

Looking forward to more about this! Approaching a similar transformation with an RD myself, and although my mono shock design is different , I'm interested to see how you worked it out. Which Ninja is the suspension donor?

The donor bike was a 2004 ninja 250. The swap has been fairly straight forward, and I plan on using a different triple tree. All balls racing was used to source the bearing for the fork swap.

Curious as to why you chose the 2004 ninja 250 for parts.  The wheels are 16" and tires are not widely available. A 2008 or newer parts bike offer better suspension which still is functionally/dimensional similar to that of the pre gen ninjette.
Most importantly the rims are 17" which opens up a world of options for you.
I have a 74 RD250 that I am doing a similar but different thing on. I will retain the conventional twin shock layout but use 2009 Ninja 500 fork, 17" rims and brakes. I will modify the 500 swing arm to fit the RD frame and accept the shocks.

Hello  It was more about the deal. The 04 ninja was free, and the prospect of a budget build flashed through my brain. I have kept in mind if I did not like the swap I would revert back to twin shock. Wheel are 7lbs lighter than the old RDs. both sets of wheels were weighed ready to ride.  Modification on this project will be ongoing. This will be a street bike only, and strictly a hobby. The ultimate goal is having fun.

you can get bt45s in the 16"ninja sizes. well, you could. I think you still can.  :twocents:

Thanks for the heads up on the tires. Ihave a set of Pirelli MT75 now. I will try these as I shake down the build. Waiting on heads and cylinders to return from Supertune. I like a deal.

I can relate to the budget build. I am constantly looking at what I can do with what I already have, much of which came to me free or cheap needing a home.
I had a Nighthawk S with a 16" front BT45 years ago, and it was just fine. Still using BT45s on my RZ...but not often enough!

I get lots of satisfaction creating something from items on hand, and obtained free or low cost. Building a bike that handles and hauls the mail cheap is half the fun. I have owned two RZs both were 85 models, and miss both. The first was purchased new, and had FPP pipes and boysen dual stage reeds. I rode with a group that all riders were on liter size bikes and enjoyed them all being amazed at the RZ's performance.

I love seeing folks building budget bikes.. and I've used anything and everything in my possession to build up bikes. I like what you are doing..
My comments were strictly to express my experience in the little ninja .
As for your build .. what shock are you using ..if it is the factory ex250 part I can recommend a better path.
A 2006-2007 Suzuki GSXR 600 shock will fit with very little modification.
It beefier, has better adjustability and has a integrated gas reservoir.
I have installed these on many ninja 250's.
They are plentiful on Ebay for cheap too!
Good luck!

Thanks for the direction on the rear shock, I am a firm believer in applying advise from experienced individuals. Supertune has been the receiver of my build budget dollars at this point. Ignition and carbs are next, then powder coat of the frame. I guess I cant leave out seat and paint.

i used a gsx-r400 shock on my ninja frame. needed a bit of work on the top mount, but nothing too serious, then added a bracket for the remote res. the hard bit was building the cradle for the suzuki gt350 engine - that's a 64mm x 54mm proper 350  :vroom:

rusty, no mate, it's a gt350 twin. suzuki didn't build one - not a full sized one - so i built my own. 64mm liners in 250 ramair barrels, standard ts185 pistons, 4mm aluminium base plate, heads machined to my spec and gt250a 28mm carbs. 1989 ninja rolling chassis cost me peanuts, inc documents. built an engine cradle and junked that terrible kawasaki rear shock, fitting the gsx-r400 shock with remote. there's a few pics in the haus of projects section, under gpx/gt half breed  8)
cheers, gil.

how she sits atm. you'll have to look close to find the rear shock and remote, but it's all crammed in there somewhere  ;D don't know whether you can spot it on this photo, but there's a pair of 4mm baseplates fitted - the ts185 pistons were 4mm higher than the gt250 pistons. just waiting on the paintwork and recover the seat  8)
cheers, gil.

thanks for the thumbs up - appreciate it  ;D
rolling chassis, complete with paperwork, wheels, frame, seat, tank, wiring etc from 1989 and cost me the princely sum of £59 - or about $77 in your money. plus a bottle of jamesons irish for the lad who fetched it for me. all in all i'm pretty pleased with it. apart from the newly rebuilt crank dropped one of the middle crank seals after about half an hour of running, most probably due to this crap petrol we get round here. it literally melted the centre of the seal  :bang: that's gone back to the crank builders for another new one - this time supplied by me, and tested in a pot of petrol for a couple of hours. this time it should last  8)
cheers, gil.

What triple tree setup is that in the pic? Will you be using the stock ninja tank and body panels? I hate component failure when you are expecting long life from new parts. :umm:
How different is the GSXR400 shock mounts from the ninja?
Title: Re: RD Monoshock ninja susp. swap
Post by: Gil Gallad on January 11, 2020, 08:43:18 AM
everything is gpx250 [apart from the rd headlamp and gt headlamp ears] and yes, i'm using the stock tank etc. the original one was kaput, so i got another - it cost me more than the rolling chassis  :umm: bottom mount is the same and the top mount i needed to cut some away and weld a piece in. about 10 minutes work that was all. think you'll find the gsx-r shock has 10mm holes in it and the gpx has 12mm, so you'll have to drill them out. don't worry, there's plenty of meat on the ends of the shocks. hmm, thinking back i reckon i just drilled one end and changed one of the bushes for a gpx one  8)
cheers, gil.

not a very good photo, but i took part of the ninja top bracket out and put gusset plates in. there's plenty of strength there:

stage one porting and head machined and squish dialed in. Rz manifolds and yz85 reed cages Team Scream Racing reed spacer with stainless hardware. Vape ignition hopefully will arrive on Monday.

I love them natural. just Mop and glow. only problem is the head pipes get black after a while. just need to wet sand lightly and reapply.
and if you ever spill any gas on them need to reapply or they will start to rust.

Thanks Paul. I'm afraid if I paint them I will always be reworking the paint on them. My Z1-r had a painted header at one time and I spent too much time repainting them.  I wonder how many different types of products are used on natural finish pipes. I have read of some riders using wd40, and I'm sure countless others. I was thinking just a light machine oil. Any thoughts. On a high note my vape ignition arrived today and I have been able to start offering it up to the engine.   :whoop: :celebrate:

Mop and Glow is surprisingly effective and incredibly easy. You will have to clean them occasionally, but if you keep the mop and glow on them they will survive pretty well.

Oil burns off, then they are unprotected, and rust will take hold.

Thanks for the kind words. The rear sets can be mounted to the passenger peg position with a modification to the stock rd mount location. I will attach some before and after pics. The stock passenger mounting location was cut with a cutoff wheel and a die grinder in the center of the two bolt hole locations. I then ground the welds along the bracket and frame tube to allow me to reposition the remainder of the mount tab. I placed a bolt through the rear set retaining the removed tab, and then bolted to the tab still attached to the frame then tacked in place and finish weld. I am more than happy to send additional pics if you need. The stock shift linkage will be to long as is. I will either modify the kawi unit of fab up a new linkage. My first impression is the stock piece can be made to fit by cutting to correct length and cutting new threads. The shifter shaft ninja portion fits shifter shaft of RD. I am happy to send more pics to help if needed.

Thanks for the suggestion, when I get to the point of the bike being motivated under it's own power I can really start to evaluate the wheels and suspension further. I hope the rear monoshock conversion is what I am expecting. If I am pleased with initial results then wheel swap and further suspension upgrades will follow. Thanks for the kind words on the engine. I am so anxious to see all of it in one piece. :whoop: :whoop:

I understand, but trust me on this. friend did a swap with the 16 and it was like riding a shopping cart with a wobbly wheel, super sketch at speed, even with a steering damper. you'll be happy with the rear and suspension (even though the arms a mile long)  and brakes & forks in the front though. not being critical, just experience.  :twocents:
Title: Re: RD Monoshock ninja susp. swap
Post by: RustyRD on February 13, 2020, 05:43:47 AM
Thanks, I sure hope it works out.I did not feel like like you were coming across as critical. I will start doing my wheel search soon. Tire selection is much better with the 17" size. I am curious if there is a difference between the 500 and 250 ninja 17" wheels other than spacer width and style. That means more research on my part.  this us a 30 year update to the suspension and there are bound to be pitfalls. When I have this little RD under its own power the wheel swap will be a difference I can relate to someone else. That is if I don't swap wheels before I ever do a test ride on the current wheels first. I am really starting to get excited about it making to this stage of completion, however it will never really be completed. :vroom: :vroom:

Thanks
Russ

I have a question for the forum, I plan on running TM32 carbs. Anybody running them and what is your findings? engine- Chuck supertune stg 1 porting, 400 head gasket conversion combustion chamber reworked by supertune, yz85 reed cages and rz350 manifolds, bore 65.25mm, SpecII F1 pipes, vape ignition.

EX250 and 500 wheels are different, both ends. I swapped from 16" to 17" on my EX250 race bike and the front was a pain as you have to relocate the caliper as the rotors are different diameter and the speedo drive is on the wrong side (rules mandated OEM model forks and swingarm). The rear is very close, but you need to modify the brake caliper bracket and torque arm. A fellow on the WERA boards used to sell the rear caliper bracket modified, I'll see if I can find him for the info. As for the front it's much easier to swap in the entire EX500 front end. I believe that the stem is the same between 250 and 500, so you can just put the entire set up on there. The forks might be longer, but as I never dealt with that end of it I can't say for sure. But I know for a fact that the front wheels and rotors are different.

I will be running premix also, have had some positive input from Chuck that has made me feel good about choosing the TM32. Still more to do before engine goes into frame. The frame still has to have to go to powder coat, and the seat choice has to be made.

Two fine Kawis! A friend has his Z1-R in pieces, and I've been trying for years to convince him to put it together...or sell it to me! I have an '82 1000LTD that came to me as an orphan a few years ago that will need a pretty full restoration. It would be cool to have a big air-cooled four at my disposal, but it's not at the top of the priority list yet.

Front rotors are not the same bolt pattern. I tried. The front wheels are completely different while the rear are the same (except diameter). It's not hard to bolt the wheel in, but it requires some math to get the caliper to mount and align the 500 wheel and 250 fork.

Well had some time to work on THE Project, and just don't have enough time to spend on it like I would really like to. oh well gotta eat and pay the bills. The engine is almost ready to button up. I need to map out any other mounting brackets or tabs then pull engine , and disassemble and have frame powder coated.

well spent some time trying to map out exhaust mounting. I have installed chain and sprockets, and still making sure I have all tabs and cutting done before powder coating. Seat and tail section will be the next task.

wheelbase  is at 57 1/2"  Easy Rider, waiting to see how it rides, and getting closer to first fire up of engine then followed by test ride.

Title: Re: RD Monoshock ninja susp. swap

For headlight brackets (I've done this 3 X) I ebay a matching (to the forks, that way you know they'll fit) top triple clamp and cut the center section out and that leaves the two pinch clamps.  Then I make the two arms (aluminum) to hold the headlight bucket and TIG weld them.  You can make them as plain or fancy as you want.
  Cheers, 50gary

Wade here ya go. First ride in my neighborhood, distance one mile. No parts fell off  carbs are way rich, however the engine pulled hard off idle with a noticeable strong hit around 2/3 throttle and blubbering after that. The quick run was really just to check for odd noises and abnormal operation. so far so good. Waiting on jets to arrive and setup carb a little closer per Mr Supertunes suggestions. It has been since 1986 since I had my RZ350 and I sure missed the cackle and burble of a hot two stroke. :vroom:

Wade,  you are so right , it is very satisfying when making wholesale mods to an engine, and getting to run at full song.  :whoop: This bike was at my fathers house in a shed, and when  I discovered all the parts I had truly forgotten about, this became a project that started last year. I truly miss my RZ and may likely buy another when the stars align and I don't have to take out a second mortgage to buy it. Like it do ya? I took a gamble and ordered this from woodcraft, the little ninja piece fit, however this has an increase in length which improved the shift feel. The part was listed under rearset replacement parts. Here is the part # 05-K128 shift knuckle assembly, female LH, Kaw 650R 06-08. The rod end is left hand threading.

well it was time to tackle the mundane job of installing tires. I installed the pirelli on the front, and nothing like 87% humidity and 85° to make me realize that changing tires is low on my list of things to do. Front today and tackle the rear tomorrow. I decided I wanted to change the top triple clamp, wanted a conventional riser setup to allow the ability to swap between different rise and pull back. Waiting on a koso meter to arrive, and hope it comes in tomorrow, and I can work out placement of the gauge.
Title: Re: RD Monoshock ninja susp. swap
Post by: RustyRD on May 29, 2020, 01:46:07 PM
OK, top triple clamp modified, removed the ninja handlebars and cleaned up the casting. Removed the key switch to allow room for new koso meter. Drilled for the risers, and then bead blasted the whole thing. installed an old drag bar that was lying around. The current setup feels really good, however I wonder if a bar like maybe the super bike style h-bar may be even more comfortable. Now I don't like the look of the front brake master cylinder. I hate it when that happens. Well the benefit of this mod is it will allow me to swap bars to suit my preference. Now should I powder coat gloss black of polish?

Some solid progress, well done.

That speedo/info centre console looks a bit perched and vulnerable tbh.....I agree with you, tucked in front of the yokes, with the screen no higher than the bars, maybe a bit lower would look much slicker I reckon.

I too avoid home tyre changes.....paid too much for the wheels to be powedercoats just for me to scratch/chip them.....especially when the cost to repair outstrips the coast of having tyres fitted by the local shop!

good thinking, I nee to fab up a simple aluminum bracket. I have left some of the  material that was used for the old switch mount just in case, glad I did now. I want to try an experiment with this tiny SLA battery. I feel like with the minimal amount of current draw this should do the trick. 1.4 lbs and small package it is meeting the criteria now. We shall see  :vroom:

Switches: I found a Honda Dominator kill/run & start switch which is slim and reasonably unobtrusive and being Honda, good quality too.

See it here

quite slim at 30mm and just red buttons. The loom also carries the front brakelight switch feed, including two spade connectors.

Ok, I thought since I am trying to get away with a small battery might as well try to lighten the electrical load by trying a LED conversion bulb. Current draw of the halogen H4 was 2.6 Amps at low beam and 5.1 Amps on high, the LED comes in at 1.8 Amps on low and 2.1 Amps on high. I just wonder about durability? 35 $ so not a huge loss if it pukes out.

One was shipped from MO. one from WI. four days on one, and thirteen days on the other :bang: :umm: Go figure. Tracking number supplied by both, oh well. I have parts in hand and now I have to go out and do the deed. I need to create a mount bracket for the lever, but should not be to tricky. Famous last words.

Got a part number or link please?

I'm usually pretty good at sniffing this stuff out, but in this case can only find the single cable ones.

Parts Unlimited Universal Choke Cable - Mikuni Dual Carbs #928
Cable choke conversion MK-412.
Hope this helps. I have not installed yet, however plan to this afternoon after work.

I had the chance to go out and work  on the RD, I wanted to install the cable choke conversion. Nearly perfect weather today sunny and 67° so I needed to provide a mount position for the lever. The position I chose offered up the least resistance. I will see how I like this position for now, and if I don't like it I will make up a cable and relocate.

Spent some time on the project, connected the KOSO meter and tach reading high. After referring to meter instructions the most probable cause is non resistor plugs or caps. Vape ignition specs call out no more than 5k ohms for plugs and cap combined. I have a large supply of plugs so I researched NGK for cap info, and discovered not only different resistor values also stud or nut terminal on plug. :umm: So I guess my point is ya learn something new all the time. I am sure many of you are aware, however the source is a very good starting place.

i had all sorts of issues with a speedometer and tach setup on mine, triggered it off one of the alternator leads and set ti to 12? cyl i think when i had a vapor, and that seemed to help. finally ditched that went to an spa.

Many of the NGK resistor caps have removable resistors. If only resistor plugs are available, you can always replace the resistor with a short piece of copper wire (~#10 solid should fit).
Title: Re: RD Monoshock ninja susp. swap
Post by: m in sc on January 15, 2021, 10:41:49 AM
usually the resistors wont help much on the vapor units. trust me, been there. triples are even worse. what i -have- found that works well , or at least better, is ferrite chokes on the vapor lines and lines to the coils, and RF drains. as far as an rf drain, i have literally wrapped the wire in aluminum tape and grounded it to the frame on the speedometer/tach units.   :twocents:

some people report no issues. ?

The koso meter has a ground that is part of the tach signal wire that I have not grounded yet.  Could be a factor. Thanks for the additional input.

Sure, hope this captures the angle you were asking for. The rear sets are from a 02 ninja250, had to modify the stock frame mounts, but I have been pleased with the results. I captured right and left side exhaust mounts. I still need to provide some isolation for the mounts, but the basic mount has been constructed. I used a 10mm, 8mm open ended combo wrench for the mount bracket. Something to get people to ask what it is. Thanks

Looks good...what's the plan with the seat pan?
Title: Re: RD Monoshock ninja susp. swap
Post by: m in sc on February 15, 2022, 01:18:03 PM
piece of advice on the seat design: make sure the pan doesn't sit flat on the rails all the way along them. support it front and rear at 4 points if you can so it 'gives' a bit riding it, your ass will thank you.

last one i did i made out of aluminum and used insulated 'p' clamps around the frame tubes at the front and rear and the pan gives about 1/4" before it hits the rail in the middle and its way more comfortable than it should be for a thin seat.
Title: Re: RD Monoshock ninja susp. swap
Post by: RustyRD on February 15, 2022, 06:17:04 PM
Thanks for the words of wisdom, I thought I would try to use a rubber bumper attached to the pan base. But what comes to mind after you have stated that is, allowing for the height of the bumpers in the overall design. I want to try to take into consideration all the parts needed to keep rework at a minimum. I will be using fiberglass to construct the pan, I have a pan now I just am not real happy with it, I want something that I will not be ashamed to show someone.  :celebrate:

My 2 cents make sure you seat is at least 18" above peg.
I try to get as close 20"  as possible ........I have measured a lot of bikes   I have done 17 a few times and it's too low for hips in .my experience
Title: Re: RD Monoshock ninja susp. swap
Post by: RustyRD on February 17, 2022, 10:00:40 PM
Thanks for the info,I will check the distance from seat to pegs, I have on occasions have had the cramp at the hip and have to stretch out my leg to relieve it.  I want to keep foam thickness as thick as possible
For comfort and also keeping looks in mind also. I want to maintain as much comfort as I can for what it is.
Title: Re: RD Monoshock ninja susp. swap
Post by: NoRiders on February 18, 2022, 05:57:34 AM
My two cents worth....

I used layers of cheap 15mm yoga mat (various thicknesses are available), it's closed cell so resists 'sponging' water and offers a level of comfort even at low profiles such as 30mm. Probably want more depending on your weight and ride duration, but as a maleable material that's relatively easy to work it might do? Even a triple layer is only 45mm and would still offer a low profile seat compared to regular foam.

I fashioned my Suzonda seat pad from 2mm alluminium sheet (it sits on a fibreglass unit, so really only to hold the form of the pad), glued two thicknesses of 15mm yoga mat and worked it with 40 grit to shape it. If it was a rough n ready tracker bike the yoga mat could've been left in it's raw state, but I shaped it for the trimmer to work his magic.

Raw, double layer shaped to some extent. The forward seat/tank area was formed using a cut down ear defender casing to form a mouth to clear the rear tank mount.

Turned out nice swathed in William F1 blue suede with matching tank pad too.

I have a thing about how the seat 'mates' with the tank....so many builds have gash gaps and illfitting seats....they make up a large % of the overall aesthetics and demand thought and pro finishing IMO.

On my GL1000 build, I wanted a cafe appearance with GL comfort. A fiberglass GL1000 replica seat pan showed up on ebay and I snatched it up. Layered 1/2" rebond carpet padding in the shape that I desired and had an upholsterer cover it with material I supplied.

I use Krust Kutter from Walmart for degreasing full strength. I use a 50/50 mixture of Berrymans carb cleaner and WD40 for cleaning carbs, the latter courtesy of M in SC. I fill the ultrasonic with plain water and use a big pickle jar or similar wide mouth container filled with either solution floating in the water and it works like a champ. My cleaner is a 30 liter Vevor.

I have the 15L version of that tank and at the car shop we have the 30l one. They both work great. My 15l has seen some shit, including my dog getting caught in the cord and pulling it off the work bench. I had to pull it apart and solder up a few connections to get it to work again, but after at least 5 years of having it, I find it pretty invaluable. It's an extra set of hands cleaning while I get to do other stuff.

I like the Simple Green HD concentrate. It can be found at a Home Depot. I find it works great on castings.

I bet that scared the poor dog silly. I feel like I may have made a good purchase. I also purchased the simple green from Home Depot. Thanks for the feedback

I like the idea of the pickle jar with solution and just water in the ultrasonic.

ok I could not help but place the RD 350 tank on my other project and I think I like the looks of the 350 tank over the 400 I had in place, tinkering with a different seat and tail section also. I got the tail and seat for my R5 with 400 engine now I am having mixed thoughts.

350 tank looks better as it goes well with the front fender you chose.

New toy?!

I looked through your entire thread and didn't see, maybe I missed it, but what size rear tire were you able to fit? Did you need to do anything for chain clearance (offset countersproket?)

new toy is tail section and upholstery. Wade... you win. its a 120 Pirelli very slight chain misalignment but has not been an issue in place and not fussing been in place for a while not exactly sure of milage but has not been enough to warrant my snagging a offset sprocket..oh these are 16" wheels so far handling has been good, part of it might be having a wider up right handlebar has help control the steering quickness, I have made adjustments to bring trail closer to stock. Bike has seen about 85mph in current configuration without any unwanted evil feedback.i still may do a swap to 17" wheel and tire combo, just not yet. I want to get more details ironed out

I love my L&R Wave ultrasonic cleaner, different solution for different items sometimes just hot water will clean very well the mechanical action is the main thing.  Sidebar note: At U of M (Michigan) they are pioneering super high freq.(120hz) ultrasonic action to disintegrate cancer tumors, liver cancer is the first cancer to be approved by the FDA for ultrasonic treatment.  Zero side effects, typical treatment time is just one to eight minutes with zero pain.  I have rectal cancer so this is important to me.  I hope and prey that is came become the future of many cancers treatment, radiatio, chemical surgery are brutal and I can speak for recent experience.  Sorry to hijack but this is why I've been absent from 2T World.
  Cheers, 50gary
