For headlight brackets (I've done this 3 X) I ebay a matching (to the forks, that way you know they'll fit) top triple clamp and cut the center section out and that leaves the two pinch clamps.  Then I make the two arms (aluminum) to hold the headlight bucket and TIG weld them.  You can make them as plain or fancy as you want.

Nick, good effort thus far.  If you're doing hand work if recommend making a complete pattern from display cardboard first, then test fit your parts to the cardboard pattern  The critical part is the alignment of the two sets of holes and their relationship to each set will determine the rotor path clearing the inside radius of the caliper.  Doing the one off part I would bore the holes first then cut your profile.  With square edges it's much easier and accurate to drill your holes while hold the part in a vice of some sort.  If you're doing it by layout measuring from a straight line is easy, a curved one.. not so much.  BTW, are you using the stock RD400 mag wheel, just to be sure?  Just trying to give few tips when learning how to make parts from metal.

I like to put the stainless steel socket head bolts in the lathe and turn off those unsightly stampings on the heads.

I've read in magazine (remember those) that the DT175 is a cult bike in Japan.  They considered it the best of the DT series?  I was looking for one when I found my 250 instead.

Motor weight 50# more than what?  I'll be in touch about the 6v to 12v conversion when I get to that point (No pun intended) . I've wondered about adding a 6th gears to this.  Yamaha has an aversion to 6th on their off road bikes.

First off I want to thank everyone for the replies.  It's not as easy to find information on 2t bike if their not RD based.  I just got off the phone with Jemco (they actually returned my call which is cool.)  He will make a pipe for me to my needs and his specs so that's excellent IMO.  $370.00 shipped TX to MI. so that is not too bad.
   Yeah, the stock DT is porky and not a world beater but I've used the DT/RT frame as a platform twice before.  The other two are linked mono-shock & 24 degree rake.  I strip everything, for this one I've got RD 400 forks re-sprung and emulators, FZR single brake with R6 caliper, EBC pads.  New 18" (FRT & RR) from Buchanan, RD 350 frt hub modded, rear hub is stock with new arc-ed EBC shoes. RZ front fender Avon Road Riders.  I've also done some minor frame bracing.  I have a RT360 (351 actual) motor that will get a rebuild over the next winter to bump up the performance some.  If you run a single cylinder against twins in the 250 class they give you a 100 cc bonus so that's something to think about.

For used parts wheels, cases, fork lowers, and the like I hand file and die grind bad dings, dents and the dreaded casting marks.  Then dry blast with alu. oxide 150 mesh, then vapor blast (hone) beautiful.  On mag type wheels I always remove the foundry shift markings and everything else except the size and rotation symbol.
